7.3 Power Stroke (1994.5-2003): hard start, long crank or no-start
7 documented failures on this engine list this among their signs. They are ordered from the most widespread down. Each one shows the signs in its record's own words, how to tell it from the others, the usual fix and any recall or bulletin.
Not sure which engine you have, or want the recalls for your exact truck? Check your VIN: it names the engine and lists the campaigns for that model year. Whether a recall is still open on your VIN: nhtsa.gov/recalls.

How widespread: Very common
130 NHTSA owner complaints match it, out of 667 checked
How it shows up
- engine dies while driving / no-start, often hot; restarts after cooling
Its other signs
- tach does not move while cranking (the signature tell)
- intermittent stumble then recovery; no warning
- repeat failures with aftermarket sensors are common
How to tell it apart
- crank and watch the tach: no movement = CPS (the roadside diagnostic)
- check for RPM signal with a scan tool; DTC P0340-family when it sets
- replace with an OEM-quality sensor - cheap aftermarket CPS units are notorious for repeat failure and rough running
Usual fix
replace the CPS (OEM/OEM-quality only; carry a spare in the glovebox - community standard practice)

How widespread: Very common
6 NHTSA owner complaints match it, out of 667 checked
How it shows up
- extended cranking or no-start below ~40F, runs fine once warm
Its other signs
- relay clicks but no voltage at the plugs (or never clicks)
- white smoke while cranking cold; plugs test open
How to tell it apart
- measure voltage at the glow-plug bus while the relay is commanded (relay test)
- ohm each plug through the UVCH: ~0.1-2 ohms good, open = dead plug or harness
- check the relay's control circuit (key-on cold) before replacing parts
Usual fix
replace the glow plug relay (upgrade relays common; carry the old one as a spare)

How widespread: Common
10 NHTSA owner complaints match it, out of 667 checked
How it shows up
- hard start / lean symptoms from air intrusion at the bowl o-rings
Its other signs
- fuel puddling in the engine valley; fuel smell
- blown fuse / dead fuel pump from the heater element shorting
How to tell it apart
- trace valley fuel to the bowl: weep at the cap o-ring, drain valve or housing cracks
- no-start + blown fuse: check the fuel-heater element circuit before condemning the pump
- inspect the water drain valve and its o-ring - a common drip point
Usual fix
fuel bowl o-ring kit (cap, drain, ports) while the housing is sound

How widespread: Common
5 NHTSA owner complaints match it, out of 667 checked
How it shows up
- no-start or long crank HOT, starts fine cold (oil thins)
Its other signs
- ICP lower than IPR duty predicts; P1211-family codes
- worse with age/mileage; oil changes help temporarily
How to tell it apart
- hot no-start: compare ICP actual vs desired and IPR duty (high duty + low ICP = pump or leak)
- isolate pump vs leaks first: IPR o-rings, UVCH-side injector o-rings are cheaper causes of the same signature
- check oil level/quality before anything - low oil = low ICP on HEUI
Usual fix
replace IPR o-rings / IPR first (cheap) if duty is high but pump is aged only mildly

How widespread: Common
4 NHTSA owner complaints match it, out of 667 checked
How it shows up
- high-pressure-oil symptoms if the lower o-rings leak (hard start hot)
Its other signs
- blue/gray smoke at startup clearing as it warms
- oil consumption with no external leak
How to tell it apart
- blue smoke at cold start that clears = upper injector o-rings (classic signature)
- cylinder-balance/contribution test to find the weak hole
- o-ring kit first (cheap) if the injector itself balances out
Usual fix
injector o-ring kit (full set, all 8) - the first-line fix

How widespread: Common
How it shows up
- no-start or rough hot running; IPR duty pegged high
Its other signs
- ICP erratic vs commanded
- IPR screen found clogged with debris (pump wear or oil breakdown)
How to tell it apart
- scan IPR duty vs ICP actual (high duty, low pressure = IPR circuit or pump)
- inspect the IPR screen when accessible - debris tells you the pump is shedding
- replace o-rings / valve and retest before condemning the HPOP
Usual fix
IPR o-ring kit / replacement IPR valve (fit new screen)

How widespread: Occasional
1 NHTSA owner complaints match it, out of 667 checked
How it shows up
- dead/multiple dead holes or no-start with good oil pressure data
Its other signs
- moisture corrosion found at the IDM connector (fender-mounted box)
- DTCs pointing at injector circuit(s)
How to tell it apart
- injector-circuit DTCs + good ICP/IRP data points IDM-side
- swap-test or inspect the IDM connector for corrosion (under-hood fender location takes water)
- check wiring before replacing the module
Usual fix
replace the IDM (rebuilt units common; verify the variant fits the era)
