Recipe - Cummins 5.9L Diesel (Dodge Ram HD)
Specific Fix build
Reliability tier: aggregated - verify before ordering, see /disclosure/
VP44 death cascade repair for 1998.5-2002 24v trucks (mode VP44 injection pump death (24v ISB)). The injection pump dies from fuel starvation: the frame-mounted lift pump decays, the VP44's built-in transfer pump runs dry and the pump electronics cook. Replacing the pump alone on a tired fuel-feed chain kills the replacement - fix the feed and the pump together, and put a gauge where you can see it.
Parts
- 5.9L Cummins Fuel Pressure Gauge (Isspro / PPE) - gauge first: confirm starvation before and after the swap; keep it permanent - it is the early-warning system (qty 1)
- 5.9L Cummins Lift Pump, 24v Direct Replacement (FASS DRP02) - FASS DRP02 direct-replacement electric pump for the 98.5-02 frame location (qty 1)
- 5.9L Cummins Lift Pump Relocation Kit for FASS DRP02 (FASS RK02) - FASS RK02 moves the DRP02 rearward so it pushes fuel instead of pulling through long factory lines (qty 1)
- 5.9L Cummins Injection Pump VP44 (XDP remanufactured) - XDP remanufactured VP44 - the replacement pump itself (qty 1)
Install order
- gauge the pre-filter fuel pressure hot and under load; log the numbers the failing pump shows
- install the DRP02 with the RK02 relocation (push, not pull) and new lines
- prime and verify steady feed pressure at idle and full load BEFORE touching the injection pump
- replace the VP44; verify timing and line clearances
- re-check gauge readings; keep monitoring - a repeat drop means the feed chain still has a restriction
Expected outcome
Steady fuel pressure at the VP44 in all conditions; no repeat pump deaths.
Do not
- do not replace the VP44 on a starving lift pump - the replacement dies the same death
- do not skip the gauge: without pressure data you cannot tell a feed problem from a pump problem
Parts budget
About $2,100 in parts. Prices marked "at Dave's" are Dave's Auto Center's, the same as in his store; the others are approximate prices from OEM and maker catalogs, rounded (a manufacturer's list price can run higher). Parts only, no labor.
DIY or shop: Either: pump swap is DIY-doable with hand tools; the VP44 timing step makes it a shop job for some owners.
