Failure mode - Cummins 5.9L Diesel (Dodge Ram HD)
VP44 injection pump death (24v ISB)
Reliability tier: verified - verify before ordering, see /disclosure/
Symptoms
- dying pump symptoms: hard starts, dead pedal above ~2000 rpm, surging, then no-start
- often follows weeks of low fuel pressure the driver could not see (no stock gauge)
Compare with the other causes of the same sign on this engine: hard start, long crank or no-start (4 causes) · loss of power, limp mode or derate (4 causes) · misfire, rough idle, hesitation or surging (2 causes)
Root cause
The 24v VP44 rotary pump is both fuel-metering and electronically actuated; its cooling/lubrication depends on fuel flow fed by the frame-mounted lift pump. When the weak Carter lift pump loses output, the VP44 runs hot, its electronics/rotor fail, and the truck dies. The pump-and-lift-pump cascade (plus the hidden gauge-less fuel pressure) is the defining 24v failure chain.
Diagnosis
- install a fuel pressure gauge (the single best 24v upgrade) - under 5 psi at the VP44 inlet means the lift pump is dying
- verify lift pump output before condemning the VP44; a new VP44 on a dying lift pump repeats the failure
- scan for VP44 DTCs (P1688/P1689/P0216 etc.)
Fixes
replace the VP44 and fix the fuel supply as one job: new/remanned pump + lift pump (relocated) + gauge ()
- 5.9L Cummins Injection Pump VP44 (XDP remanufactured)
- lift-pump - more than one option: 5.9L Cummins Fuel Lift Pump, 12v (Alliant Power), 5.9L Cummins Lift Pump, 24v Direct Replacement (FASS DRP02), 5.9L Cummins Lift Pump, 03-04.5 Direct Replacement (FASS DRP04), 5.9L Cummins Mechanical Lift Pump Kit (Waterman, upgrade)
- 5.9L Cummins Fuel Pressure Gauge (Isspro / PPE)
lift pump relocation to the tank side (push instead of pull) - the community-standard prevention ()
