6.4 Power Stroke (2008-2010): hard start, long crank or no-start

2 documented failures on this engine list this among their signs. They are ordered from the most widespread down. Each one shows the signs in its record's own words, how to tell it from the others, the usual fix and any recall or bulletin.

  1. High-pressure pump (Siemens K16) destruction Common · 22 complaints · 2 recall/bulletins
  2. EGR cooler failure -> #8 hydrolock Common · 6 complaints

Not sure which engine you have, or want the recalls for your exact truck? Check your VIN: it names the engine and lists the campaigns for that model year. Whether a recall is still open on your VIN: nhtsa.gov/recalls.

verified How widespread: Common 22 NHTSA owner complaints match it, out of 133 checked

How it shows up

  • sudden hard start / no-start with a sound change at the pump
Its other signs
  • fuel system contamination: pump shrapnel travels to ALL 8 piezo injectors
  • metal filings at fuel filters; injection DTCs across multiple cylinders

How to tell it apart

  • any no-start: sample fuel at the rails/filters for metal BEFORE cranking more (each crank spreads shrapnel)
  • scope the repair: pump + injectors + lines/rails flush as one decision, not a pump swap
  • document ULSD-only requirement - early-life fuel contamination stories cluster pre-ULSD

Usual fix

full repair set: replacement pump + all 8 injectors + complete fuel system cleaning (the only safe scope after shrapnel)

How it shows up

  • white smoke, coolant loss, then the classic: no-crank hydrolock after shutdown (cooler drips into #8 overnight)
Its other signs
  • EGR cooler DTCs; coolant smell at the exhaust
  • worst case: bent rod from a restart attempt on a locked cylinder

How to tell it apart

  • block-test the coolant; inspect the EGR cooler/intake for coolant traces
  • ANY no-crank-after-shutdown on a 6.4: suspect hydrolock BEFORE cranking - pull a plug/injector and check for fluid
  • track coolant loss history; do not keep topping up

Usual fix

replace the EGR cooler immediately when leaking; inspect #8 for fluid before restart

Order: how widespread each failure is in its record (near-universal, very common, common, occasional, rare), then the number of NHTSA owner complaints that match its keywords. Complaint counts are keyword matches, not a manual review of each complaint. A symptom listed here means the failure is documented with that sign; it is not a diagnosis of your truck.
