Recipe - Cummins 5.9L Diesel (Dodge Ram HD)

Specific Fix build

Reliability tier: aggregated - verify before ordering, see /disclosure/

Common-rail injector replacement for 2003-2007 trucks (mode Common-rail injector wear / nozzle carbon (03-07)): worn nozzles and copper-seal blow-by ('chuffing'). Order the era-correct S&S set - early (03-04.5) vs late (04.5-07) bodies differ. While injectors are out, the connector tubes and seal cups get renewed; a gauge on the CP3 confirms the high-pressure side is healthy.

Parts

Install order

  1. verify the complaint: balance rates / chuffing diagnosis; rule out the feed side with the gauge
  2. order by build date: 03-early 04.5 -> early set; 04.5-07 -> late set
  3. remove valve cover, renew cups/seals and connector tubes, swap the injector set
  4. re-check balance rates after the swap; heat-cycle and re-torque

Expected outcome

Quiet top end, balanced contributions, no fuel in the oil from chuffing cups.

Parts budget

About $2,600-$2,800 in parts, plus parts we have no price for. It depends on what the diagnosis finds; each option below is what you buy together. Prices marked "at Dave's" are Dave's Auto Center's, the same as in his store; the others are approximate prices from OEM and maker catalogs, rounded (a manufacturer's list price can run higher). Parts only, no labor.

DIY or shop: Shop-leaning: high-pressure fuel work with cup installation has real consequences for mistakes.
